Rockwell Automation Recognizes Manufacturing Safety Leaders

The EHS Today Safety Leadership Conference is this week in Greenville, SC. I’m there following the Safety Technology track sponsored by Rockwell Automation. I’ll have reports on information from the sessions in a later post. Rockwell used this opportunity to recognize the winners of its Safety Excellence Awards for leadership in manufacturing safety.

Four organizations received awards at this the third annual Manufacturing Safety Excellence Awards. The company recognized The Clorox Company, The Goodyear Tire & Rubber Company, Kimberly-Clark Corporation and Paper Converting Machine Company (PCMC) for their leadership in applying a holistic approach to safety maturity across their organizations.

“This year’s recipients display a true commitment to safety maturity across their organizations,” said Mark Eitzman, safety market development manager, Rockwell Automation. “They’ve gone beyond approaching safety as a means to maintain compliance, and are embracing it at every level to achieve overall business goals.”

The Manufacturing Safety Excellence Awards honor companies that make workplace safety a core business value by building a comprehensive program based on three key pillars: a strong safety culture, well-executed compliance procedures, and effective use of contemporary safeguarding and automation technology through capital investments.

Clorox makes collaboration between engineering and EHS inherent in every safety project. Safety has become ingrained in the company’s culture. “Safety became part of our global company culture when we labeled it a core value, instead of just a priority,” said Jeff Deel, electrical instrumentation and controls engineering manager, Clorox. “Priorities can change over time, but our values remain constant. While we’ve seen improvements in productivity, throughput and competitiveness, the real focus is on ensuring that our partners and employees are well taken care of.”

To help achieve this, engineering and EHS teams in manufacturing facilities around the world collaborate during all stages of introducing any new or retrofitted equipment or plants – from the design phase until final sign-off by the EHS team.

This collaboration is not only done conceptually, but also during the actual execution of risk assessments, safety standards development and more.”

The company also continues to achieve safety improvements through its R.E.A.L. strategy, which addresses safety from all angles, including risk mitigation, EHS management systems, accountability and leadership.

As a manufacturer of tissue converting, packaging, envelope, nonwoven and flexographic printing technology and machines, PCMC has made functional safety an integral part of its machine design process. “We differentiate ourselves from competitors by guiding our customers through the safety process and educating them on the opportunities safety presents,” said Jason Stover, senior electrical project engineer, PCMC. “Some might not recognize safety as a fundamental part of the equipment, but by the time we’re done, they see the value.”

Cisco’s Digital Solutions and IoT-specific Security Portfolio

Cisco held a Global Editors’ Conference during which I was traveling and could not attend. However, here is news gleaned from the press releases and other sources.

Cisco has been building partnerships in the industrial and manufacturing space for quite some time. Emerson partnered as part of its wireless solutions. Rockwell Automation has become a valued partner even reselling Cisco switches and routers in industrially hardened configurations.

Rockwell has also partnered with Fanuc, the robot and CNC supplier. The primary reason for the partnership I would guess would be that each helps the other penetrate more deeply into some large accounts such as GM. However, the Fanuc on the technology front has developed EtherNet/IP connectivity for its products. This enables them to share data on a standard Ethernet network.

Connectivity between Rockwell and Fanuc products along a Cisco Ethernet platform becomes interesting. Indeed, note the announcement below where Fanuc is now partnering directly with Cisco.

Cisco postulates that forty percent of today’s leading companies will be displaced from their market position by digital disruption in the next five years, yet 75 percent of these companies have yet to address this risk by prioritizing their digital strategy, according to research conducted by the Global Center for Digital Business Transformation.

To help customers navigate this important transition. Cisco is introducing four new digital solutions for industries – manufacturing, transportation, utilities, and oil and gas. The solutions aim to help customers connect machines and assets, break through information silos, and digitize data in an integrated way across the business.

Additionally, Cisco is announcing a new, industrial Internet of Things (IoT) security solution. Customers will use the Cisco IoT System Security and professional services from Cisco and partners to mitigate the risk of system disruption – and efficiently assure compliance.

Removing Barriers to Efficiency

To remain competitive, industries like manufacturing, utilities, oil and gas, and transportation need to increase productivity, deliver more value, and create better experiences for customers and end users. Some of the greatest obstacles to efficiency are operational silos. Silos separate people, machines, systems, information, and complete areas of a business; they separate information from operational technology. Breaking through silos with a more holistic and connected architecture connects people, streamlines communication and drives a more agile operation.

Four New Digital Solutions:

  • Connected Machines for Digital Manufacturing: A connected architecture that redefines secure, efficient, and visible operations. This solution enables rapid, standards-based, repeatable machine connectivity, and global factory integration while enabling OEM digitization and new business models – including highly secure remote access, monitoring and serviceability of machines. FANUC America and Cisco announced that they intend to implement the solution to enable robot connectivity and analytics for proactive maintenance. At an event in San Jose, high-tech manufacturer Flex outlined how it is already using the Connected Machines solution and FANUC Robots to drive efficiency and quality in its operations. Cisco is also today announcing a series of attractively priced solution bundles to simplify and accelerate infrastructure digitization for customers for the Factory Network, Factory Wireless and Factory Security.
  • Smart Connected Pipeline for Digital Oil and Gas: A connected, highly secure architecture that allows oil and gas companies more control over their pipelines, helping to protect assets from accidents or cyber-attacks. Operations are safer, more efficient – and more secure. Schneider Electric and Cisco are collaborating to bring the Smart Connected Pipeline solution to market, and are already working with customers such as Italian multinational oil and gas company, ENI.
  • Substation Security for Digital Utilities: A connected and timely architecture that enables highly-secure power grids for reliable, more efficient service across the utilities industry. Now, more than ever, the nation’s power grid needs additional layers of safety and security. Utility companies in North America must comply with the North American Electric Reliability Corporation Critical Infrastructure Protection (NERC/CIP) Version 5 mandated standards. South Carolina utility SCANA will be the first to deploy Cisco’s Substation Security Solution – a solution designed to enable utilities to comply with these regulations.
  • Connected Mass Transit for Digital Transportation: A connected architecture that will enable the delivery of greater safety, mobility – and a better passenger experience. Through a converged network architecture that is based on the Cisco IoT System, transit systems can enhance automation, collaboration, video, cloud-to-fog agility and business intelligence. From the management control center to the transit station – onto the roads, the rails, and onboard mass transit vehicles themselves – the Cisco solution puts safety and security first. Situated on the River Danube, the Austrian City of Linz is implementing the solution to streamline operations across its tram network.
  • IoT System Security: The IoT System Security product-portfolio helps deliver highly secure connectivity, visibility and control to assure that IoT initiatives deliver competitive advantage for customers across all verticals. The Cisco IoT System Security product portfolio includes IoT-specific security with the introduction of a new, dedicated security appliance (ISA-3000 for application visibility, policy enforcement and threat defense) and a Fog Data Services security solution. With today’s announcement, the IoT network can now act as a sensor and enforcer to provide security policy enforcement within router and switches. It also provides solutions for IoT physical security with video surveillance cameras, physical access control, and video surveillance manager with advanced security analytics. Cisco will continue to expand its IoT System security offering through additional developments and collaboration with key ecosystem partners, including Rockwell Automation.

More Robots Do Not Equal Manufacturing Job Losses

The Association for Advancing Automation (A3) today published a white paper entitled “Robots Fuel the Next Wave of U.S. Productivity and Job Growth” in which data from the Bureau of Labor Statistics and a wide range of manufacturing firms document how and why increasing the use of robots is associated with increased employment.

Key statistics from the A3 white paper show that during the non-recessionary periods – 1996-2000, 2002-2007, and 2010-2014 – general employment and robot shipments both increased. Since 2010, the robotics industry in the United States has grown substantially. Even during this period of record-breaking robot sales, U.S. employment increased. This new data is in stark contrast to media coverage and a perception that increasing use of robots causes higher rates of unemployment in the U.S.

“We are seeing concrete shifts in the factors that resulted in cuts to the U.S. manufacturing work force over the past few decades,” said Jeff Burnstein, president of A3. “Manufacturing automation increasingly provides the flexibility in the variety of tasks robots perform to drive improvements in overall product quality and time to market.”

Burnstein concluded, “One of the biggest challenges we now face is closing the skills gap to fill jobs. Robots are optimizing production more than ever, increasing global competitiveness, and performing dull, dirty and dangerous tasks that enable companies to create higher-skilled, better-paying, and safer jobs where people use their brains, not their brawn.”

Correlation does not equal causation

The white paper overlays graphs of robot sales and US employment. I asked Burnstein if he is trying to show causation from the correlation. He said that was not the intent. “It is not so much to show causation as it is simply to refute the argument,” he told me in an interview preceding the release. Taking the argument that robots cause unemployment, one would expect climbing robot sales to be reflected in declining employment. Statistics do not support that supposition.

Anecdotal evidence

As companies seek to bring manufacturing operations stateside while remaining cost-competitive, they continue to turn to automation to help lead the new wave of productivity and job growth in the U.S.

“The whole premise for our company is to bring manufacturing back to this country, and our new robot fits perfectly with that master plan,” said Geoff Escalette, CEO of faucet-maker RSS Manufacturing & Phylrich in Costa Mesa, California. “Our robot not only makes it possible to increase production speed without buying additional CNC machines, but also helped us open up 30 percent more capacity on existing machinery.”

Robotics also helps companies stay competitive when seeking new talent—particularly those who are interested in long-lasting careers working with technology.

“It’s really an opportunity for us to grow,” reports Matt Tyler, president and CEO of Vickers Engineering, a contract precision engineering manufacturer in Michigan. “Because we have robotics and are able to compete on a global scale, it makes the U.S. more competitive in manufacturing, and that’s good for all of us.”

The white paper includes notes from other manufacturers who both acquired additional automation and people.

Updated News from the Wonderware Software Conference

I have heard from friends (non-editors) who attended the Wonderware software conference. I have edited their news items into what I hope is a coherent post. This news includes some significant information that I have not seen elsewhere, yet. I should get my friends to report more. Getting the point of view of users is valuable. I hope you agree.

This also shows what I was talking about Monday where an industry leader under attack can push the envelop a different direction in order to remain fresh and offer customers more.

1) “It’s getting really cloudy.”

They showed off a number of tools, some old, some new that are all based around a cloud platform or at a minimum communication with the cloud. They are continuing to push really really hard the Wonderware Online and Smart Glance products. Talking with Saadi Kermani, the main evangelist for them, they are in continual release mode and have a long list of planned features that will be rolling out over the coming months designed to keep them up with, or exceed, competitive offerings.

“Also the new version of Smart Glance is really nice and very modern look and feel.” The best part about something like smart glance is that it’s a relatively simple product to get up and running for your org. And pretty cost effective to boot. “My personal analysis is that what will make Wonderware Online super valuable is an ecosystem of partners building sophisticated apps in cloud platforms like Azure and others.”

Some other big cloud stuff. They previewed Wonderware Development Studio online. Now you can log on with a web browser, stand up an environment picking and choosing which machines you want, what software is installed on each, how the redundancy is configured, etc. Hit go and in some amount of time..maybe an hour or so… the machines are ready for you to login via remote desktop running on Azure. This seems like a really awesome setup for integrators that don’t want to maintain a bunch of different environments and versions. Supposedly there was no cost to have then configured. “My only concern is the pricing and how easy it might be to run up a $1K bill before you know it. I did ask about the idea of buying the IP and underlying system that did the automation so you can run it on premise. If I remember right the person I was talking to said it might be possible but wasn’t on the current roadmap.”

2) Hello IOT

A guy from Microsoft had a nice presentation on Monday afternoon talking about Azure and how Azure fits into the IOT space. It was a bit high level but I think we need all the education we can get right now.

During the intro sessions on Tuesday John Krajewski discussed a little more about IOT and specifically talked about their new MQTT OI Server. OI Server is the new name they have given to IO drivers. They are doing some different things with packaging and scalability but that’s incidental to the IOT discussion. Back to IOT, they have written a server that can talk MQTT natively so you can seamlessly push and pull data to/from System Platform with other devices talking MQTT just like you would a PLC.

Alvaro Martiniez the product manager admitted it was early Alpha stage for the product but I hope it opened some people’s eyes to possibilities. “I can’t wait to get my hands on it.”

An integrator presentation to a standing room only crowd discussed multiple aspects of IOT. It was really broken into three parts. The first was an overview of 5 of the major protocols one might come across when getting into the IOT space. Next was a technical deep dive on one of the protocols, MQTT. [Gary’s note: At the Inductive conference, I attended a session by one of the developers of MQTT. This is an important protocol, riding atop TCP/IP stack, that can standardize IoT messaging.] Next were 4 or 5 demos showing the use of MQTT inside or integrated with System Platform and the Historian. “My personal favorite was showing how you could build a simple set of code that read MQTT data and sent it directly to the Historian… which in theory means you could have 100% cloud infrastructure for piping device data straight over to the Wonderware Online historian.”

3) Next Gen

They have been working on revamping the System Platform look, feel, and function for the last few years. The 2014 releases have made some pretty big shifts in the functionality space but nothing major expected until the next release. Tim Sowell’s comments about a unified operations center are dead on with the vision.

The biggest change you are going to see.. and they talked about this very publicly so I don’t think I’m giving anything away, is that InTouch is no longer the shell for visualization. It is now essentially a compiled stand-alone app that is build from many panes that you create and configure from within the System Platform Graphics platform. The visualization engine will use the context of the graphics and objects to make navigation easier. “But the bigger concept is that this is now an operations center, not a simple HMI.”

Longer term there should be a play for higher end integrators and pure software plays to develop Apps that plugin to the operations center and provide additional value and context.

Lots and lots of discussion of context. When these apps are run inside the operations center they will automatically know what’s being displayed on the screens and can automatically adjust. A simple example is that you pull up a graphic with a tank farm. Maybe you have a video feed app with live cameras on the tanks and it automatically swaps to the correct camera view. Or you have another pane with customers orders from the ERP so you know what tanker trucks you should be expecting in the next few hours. “While this has technically been possible before I think the key is that they are going to be adding a lot of functionality to make these otherwise standalone functions a first class citizen within the Operations view.”

They are also making big changes in the development environment trying to make the engineering experience more user friendly. To me this is a clear play to make System Platform look a lot less intimidating and make the 15 minute demo a lot easier and more obvious. For high end engineers and integrators this new layout and development method will probably be a turnoff but I think it will help Wonderware tell the System Platform story easier and get newer, less sophisticated, customers on board.

Robots, Automation, and Jobs

People keep grabbing headlines, and probably clicks, with scare stories projecting the end of life as we know it because the robots (and automation) are coming to take away all the jobs.

I have written on this topic a few times:

This is an important topic–but not for idle speculation.

I believe people were made to work. It is in our nature. I understand that people exist who retired early, play a little golf, sit around, maybe attend a committee meeting a month. Given reasonably good health, sitting around is something I cannot fathom.

And you need money to live. We may be living in the first society where people have been guaranteed an income through pensions (distinct from savings) and can afford not to work.

It is the urge to be useful, the urge to create, and the urge to feed our families and ourselves that keeps most of us going.

Hence the fear that robots and automation will take all the jobs and most people will be left in poverty.

The people who really do need to pay attention to these trends are those creative types at the forefront of technology. They are creating robots that help people. This product development effort recognizes a key demographic trend–that the population of the US and Western Europe (probably also China) is increasingly aged.

We are facing a shortage of workers in the future, not a surplus. People such as Rodney Brooks and his Baxter robot are forging a new frontier in human assistants. Even in the industrial side ABB and Fanuc (among others I’m sure) are unveiling “cooperative” robots who can work side-by-side with humans no cages required to accomplish work.

Recently Moira Gunn of Tech Nation NPR show and podcast interviewed New York Times journalist John Markoff about his book “Machines of Loving Grace.”

So often New York Times journalists get technology and manufacturing wrong. I have not read the book (yet), but Markoff takes a balanced and reasonable approach in his interview. He’s not trying to make money scaring people. He is actually explaining what is really coming.

We’ll have people. We’ll have robots. We’ll have jobs to do and problems to solve. Life will go on.
