A long-time dream of enabling operators to see the profit impacts of process changes is a giant step closer to reality.

Much of my early career involved the intersection of engineering and profitability. No surprise that I valued my conversations with Peter Martin over the years. He has long been a proponent of just such technology and workflow.

Now at Schneider Electric (but still Foxboro), he has an organizational stability that may get the job done. Enter “EcoStruxure Profit Advisor.”

Developed through a partnership with Seeq, a leading provider of software and services that enable data-driven decision making, EcoStruxure Profit Advisor uses Big Data analytics to measure the financial performance of an industrial operation in real time, from the equipment asset level of a plant up to the process unit, plant area, plant site and enterprise levels. On-premise or cloud-enabled, it works seamlessly with any process historian to mine both historical and real-time data. It then processes that data through Schneider Electric’s proprietary segment-specific accounting algorithms to determine real-time operational profitability and potential savings.

Controlling Business Variables in Real Time

“While many companies are getting really good at controlling the efficiency of their operations in real time, they’re still managing their business month to month. That just doesn’t work anymore,” said Peter Martin, vice president of innovation, Schneider Electric Process Automation. “Business variables are changing so quickly—sometimes by the minute—that by the time companies receive updates from whatever enterprise resource planning systems they use, the information is no longer relevant to the business decisions they need to make or should have made. If they want to change the game, they need to control their other real-time business variables, including their safety, their reliability and especially their operational profitability. Profit Advisor allows them to do that.”

Because current cost accounting systems only measure the financial performance of the industrial operation at the overall plant level, it is difficult for companies to truly understand the financial impact—positive and negative—operational changes have on business performance. To address that need, Profit Advisor allows plant personnel to see and understand the ROI and business value their actions, activities and assets are contributing to the business in real time. It empowers the workforce to make better business decisions with a variety of data analytics, which can be displayed in various formats, to help drive operational profitability improvements, safely.

Profit Advisor layers real-time accounting models onto the Seeq Workbench to become a scalable, repeatable and easy-to-implement solution for multiple segments, enabling customers to both measure and control their profitability. And because it can be integrated with Schneider Electric’s simulation and modelling software in a digital twin environment, users are further enabled to forecast profitability under different conditions or if changes to the operation are made.

  1. Historical Data Review: Profit Advisor can evaluate the historical performance of the plant to assess its operational profitability, helping plant personnel analyze and understand how the
    operation performed during different conditions. It enables the workforce to identify true performance-improving initiatives. And since it can be tied to individual pieces of equipment, it can provide that information down to even the smallest asset in the operation.
  2. Real Time Performance Indication: Profit Advisor can indicate current performance and inform plant personnel when their operating decisions are making the business more profitable. Actual ROI and return on improvements will be visible, enabling plant personnel to concentrate and refine their efforts to the actions that provide the greatest financial returns. It also enables plant personnel to determine which parts of operation are constraining operational profitability and accurately estimate the business value their decisions might actually create.
  3. Profit Planning: Profit Advisor empowers process engineers to predict the profitability of the changes they are proposing, which will substantially minimize project risk and help to eliminate waste.

Acquisitions And New Products Feature Predictive Technologies

I have a little batch of process automation and industry news involving predictive technologies—two acquisitions and a new safety product. Congratulations to Mike Brooks and the team at Mtell for a good exit. Also congratulations to the MaxEAM folks. Finally, an important new take on process automation safety from PAS.

MTell Acquired by Aspen Technology

Aspen Technology Inc., a provider of software and services to the process industries, announced it has acquired Mtelligence Corp. (known as Mtell), a San Diego, California-based pioneer in the field of predictive and prescriptive maintenance for asset performance optimization.

Mtell products enable companies to increase asset utilization and avoid unplanned downtime by accurately predicting when equipment failures will occur, understanding why they will occur, and prescribing what to do to avoid the failure.

The products provide a low-touch, rapidly deployable, end-to-end solution that combines a deep understanding of operations and maintenance processes, real-time and historical equipment data and cutting-edge machine learning technologies. As a result, customers can:

  • Monitor the health of equipment, detect early failure symptoms, diagnose their root-cause and recommend the best responses to avoid the failure
  • Continually learn and automatically adapt to changing equipment and process behaviors
  • Automatically share findings across a network of similar equipment to improve the overall process performance.

Some of the world’s largest process manufacturing companies use Mtell. Customer results have shown significant benefits including improved industrial safety, removal of risk, reduced failures, enhanced productivity and increased profitability.

Mtell products include:

  • Previse – Mtell’s flagship end-to-end machine learning solution that monitors equipment health 24/7, detects early indicators of degradation or failures, diagnoses the root cause and prescribes responses that prevent breakdowns and unplanned downtime.

Schneider Electric Adds to Asset Management Portfolio

Schneider Electric, the global specialist in energy management and automation, announced the acquisition of MaxEAM, a software company with complementary applications that extend Avantis.PRO Enterprise Asset Management. The acquisition further solidifies the portfolio and adds valuable domain expertise to Schneider Electric’s existing team.

Schneider Electric and MaxEAM have a long standing business relationship working together to deliver successful customer projects on a global scale. The acquisition gives customers a single point of contact for support and delivery services, and more closely aligns future product development.

MaxEAM enhances the functionality of our Avantis.PRO offering, securing the investment our customers have made in our products,” said Rob McGreevy, Global Vice President, Software at Schneider Electric. “The addition of MaxEAM subject matter expertise and technology will allow us continued expansion of our industry-leading Enterprise APM platform.”

Two years ago Schneider Electric acquired InStep Software, adding advanced predictive analytics. That acquisition furthered its delivery of Enterprise APM solutions leveraging the Industrial IoT, helping to close the gap between IT and OT.

PAS Launches Process Safety Analytics Software

PAS Inc., the solution provider of process safety, cybersecurity, and asset reliability for the energy, power, and process industries announces the general availability of its newest product, PAS IPL Assurance. The software provides real-time predictive analytics on the health and availability of the safety instrumented systems (SIS), Alarm Management Systems, and other Independent Protection Layers (IPL). In addition to managing operational risk, IPL Assurance reduces compliance costs by automatically reporting on the SIS performance during a demand on the safety system.

PAS IPL Assurance delivers actionable information on safety instrumented systems, alarm systems, control loops, and operational boundaries to streamline compliance activities and expose operational risk. As a result, plant personnel can mitigate abnormal situations before they impact plant safety, reliability, and profitability.

IPL Assurance provides the following analytics, alert, and visualization features:

•    Safety instrumented function (SIF) performance management,

Product Day At Rockwell Automation TechED

Second day Rockwell Automation TechED keynote speakers drilled down into the weeds a little to flesh out the High Performance Architecture and Connected Enterprise themes from day one. Unusual for a second day general session, the room was about as packed as for day one.

There is little mention of Internet of Things at this conference—it’s sort of assumed as part of the Connected Enterprise. However, speakers went from one “standard, unmodified Ethernet” comment yesterday to many mentions today.

Product group vice presidents Fran Wlodarczyk (Control & Visualization), John Genovesi (Information & Process), and Scott Lapcewich (Customer Support & Maintenance) showed how their groups supported the company vision.

Wlodarczyk discussed controllers getting faster (leading to added yield for an automotive assembly plant), improved workflows and tighter integration with control in the visualization portfolio, and how the latest motion control products are self-aware (auto-tuning) and system-aware.

Genovesi, who has learned the languages of process automation and information systems well in his time leading the area, spoke to both.

“Rockwell Automation is uniquely positioned to drive value-based outcomes”:

  • Integrated Architecture that includes integrated software
  • Intelligent Motor Control (smart, connected assets)
  • Domain Expertise (Solution delivery)

When Rockwell finally made a real commitment to entering the process automation business, it specifically avoided the term “DCS” and used its “PAC” (programmable automation controller) terminology. A couple of years ago spokespeople made a point of saying they have a DCS. Genovesi said the Rockwell DCS brings a modern approach that established competitors cannot match. Plus, the Rockwell approach can be less expensive.

The Rockwell DCS (built on the Logix platform, but not a PLC) advantage is that it can integrate with other plant automation and control assets such as motor control.

On the Information Services side, he emphasized the partnership with OSIsoft—a company now saying it has moved from just a historian company to providing a “real-time infrastructure.” We’ve been in the Industrial Internet of Things for 35 years, the OSIsoft spokesman proclaimed.

Lapcewich listed five sets of services his group provides:

  • networks & security
  • product & application lifecycle
  • remote monitoring & cloud analytics
  • asset management & reliability
  • people & asset safety

Gary Freburger SchneiderSchneider Electric automation President Gary Freburger talked about living in a time of immense change in the industry. Sandy Vasser of ExxonMobil (my last report) discussed some of the disruptions his team is working on. One of the disruptions relates to configurable I/O.

At the conference, Schneider Electric announced an update to its Intelligent Marshalling solution. It now contains redundancy capabilities. Likewise the Tricon CX compact safety system has been enhanced with the addition of the 3902X TMR universal I/O module.

The Foxboro Evo FBM 248 and Tricon CX 3902X remove the dependency among control and safety system design and the installation of I/O systems. Universal I/O offerings for Foxboro Evo and Triconex enable process automation professionals to seamlessly adapt to last-minute I/O design changes and provide backup to eliminate the impact of any process downtime.

Schneider Intelligent Marshalling“Upgrading our award-winning Intelligent Marshalling solution to include redundancy and safety capabilities demonstrates our commitment to providing the connected solutions our customers need to improve the safety, reliability and efficiency of their plants and business operations,” said Chris Lyden, senior vice president of strategy, Process Automation, Schneider Electric. “Configuring control and safety systems I/O can be costly, labor-intensive and subject to change. With their additional flexibility, the Foxboro FBM 248 and Tricon CX 3902X I/O offerings allow our customers to adjust to unforeseen module changes and errors with little impact to installation time. That can drive huge savings when it comes to project execution and operations.”

With its universal I/O and software-configurable modules, Intelligent Marshalling allows users to configure I/O points from anywhere in the plant or in the world. It also enables flexible options for future expansions and upgrades, as well as significant cost savings by reducing marshalling infrastructure, increasing I/O density per cabinet, reducing field and maintenance labor costs and drastically reducing the need for onsite replacement inventory.

Modicon Finds a Home

Modicon, and factory automation in general, has been a bit like an orphan step child for years at Schneider. The group now reports into the automation group under Freburger. It’s a learning experience for the process automation people—new language, new distribution, new service options. But things seem to coalescing well.

The PlantStruxure PES hybrid control system, build on a Modicon PLC platform, received its moment in the sun at the conference. Schneider Electric has added redundant controllers to the PlantStruxure PES system. Today, 50 percent of PlantStruxure PES projects require at least one pair of redundant controllers within the configuration. PES V4.2 meets the next generation of requirements with the M580 ePAC and the ability to lock down ports within a single configuration environment. With the highest levels of cybersecurity available on the market, PES V4.2 ensures nearly 100 percent uptime for customer systems.

“As IT and OT converge, we need solutions that boost plant connectivity and security,” said Lyden. “PlantStruxure PES enhances the ability of plant operators, engineers and managers to take better advantage of process and energy management data, which better enables them to improve maintenance, increase asset reliability and uncover additional operational efficiencies, all in a more secure environment. By making our PlantStruxure PES automation system secure and future proof by design, we are meeting the needs of tomorrow’s production facilities, today.”

A core feature of the Modicon M580 ePAC is its Ethernet-based architecture. Integration into the PES solution improves system management and provides customers with a level of standard communication, guaranteeing a future-proof system. Additionally, new services will be available for engineering and commissioning, which will make navigating a control program easier, as well as improve performance when making project changes. PlantStruxure PES V4.2 is also equipped with ready-to-use application and industry libraries, allowing systems to be built more quickly and with lower engineering costs. And by integrating energy-management features from other Schneider Electric automation and power devices, such as Altivar drives, the system will help users realize higher energy cost savings.

Loop Performance Monitoring Integration with Rockwell Process Automation

Just catching up on news that has built up over the extended holidays from Thanksgiving through New Years with one on process automation. I had a chat with Control Station’s Dennis Nash about the planned integration of its PlantESP Loop Performance Monitoring technology within the PlantPAx distributed control system from Rockwell Automation. Process data will be accessed natively from within the PlantPAx system environment using FactoryTalk Historian, and individual PID control loop configuration will be automatically populated to the new application’s dashboard.

Rockwell just keeps growing its process business. Its Process Systems User Group held last November in Chicago was yet another large gathering.

“Rockwell Automation continues its efforts to better serve the process industries by leveraging best-in-class solutions from its network of Encompass partners,” shared Tim Shope, Global Process Technical Consultant Manager from Rockwell Automation. “PlantESP is an obvious fit in that it will provide our customers with enhanced awareness of issues affecting their process’ day-to-day operational efficiency.”

Control Station’s PlantESP actively monitors the performance of PID control loops on a plant-wide basis and provides actionable insights. Equipped with a portfolio of key performance indices and advanced forensic tools, PlantESP simplifies the identification of performance issues and the isolation of the associated root-causes. Specific performance challenges addressed by PlantESP range from mechanical and controller tuning issues to constraints associated with process architecture. PlantESP uses a production facility’s existing process data and proactively alerts production staff of negative performance trends.

“The average plant has 100s if not 1000s of control loops which can be challenging for production staff to manage,” noted Rick Bontatibus, Control Station’s Vice President of Global Sales. “The combination of the PlantPAx System and PlantESP enables those same staff to focus their efforts on issues that will have the greatest impact on production efficiency and throughput.”

PlantESP is recognized as a leading control loop performance monitoring technology that has been successfully deployed at production facilities spanning the process industries. It is equipped with an array of highly effective and proprietary diagnostic tools, including advanced KPIs for identifying and quantifying stiction – a leading mechanical issue facing process engineers. PlantESP also includes a unique optimization utility called TuneVue that proactively captures everyday output changes for the purpose of isolating control loops that are in need of tuning. TuneVue is based on Control Station’s NSS Modeling Innovation and it is the only such utility that can accurately model the noisy, oscillatory process dynamics which are typical of industrial production and control environments. Collectively these and other PlantESP capabilities allow production staff to prioritize their efforts on issues that will have the greatest impact on performance.
