Connected Manufacturing Enterprise Still Key For Rockwell

Rockwell Automation kicked off its big week at Chicago’s McCormick Place on Nov. 16 welcoming over 900 attendees to its annual Process Systems Users Group (PSUG) conference. Its speakers left no doubt that the Connected Manufacturing Enterprise is still the core strategy.

The significant point is probably less the message than the fact that Rockwell has attracted that many people to Chicago at a time when many companies–especially in the oil & gas sector–are not sending people to conferences and that Rockwell itself is a relatively new player in process.

John Genovesi, VP Information Software and Process Business, gave the Rockwell “Connected Enterprise” talk for his keynote.

The point of the Connected Enterprise lies in leveraging today’s technology to connect people closer to process to drive more efficient business. We can now get into data in your control system–driving IT/OT convergence driving productivity improvement.

Benefits of the Connected Enterprise include decreased time to market, lower total cost of ownership, improved asset utilization, enterprise risk management.

Rockwell’s three strategies to achieve this include integrated architecture; intelligent motor control (Ethernet connection), solutions & services.

Genovesi continued on to argue for customers to consider taking a “modern DCS approach”–Rockwell’s of course. The modern approach includes:

  • Flexible architecture
  • Contemporary infrastructure
  • Robust security
  • Productive workforce

Rockwell Automation has espoused Connected Manufacturing Enterprise as a consistent strategy and focus for years. It is obviously working for the company as it has continued to grow–especially in the process business.

Automation Products Announced by Rockwell Automation

Studio 5000 View Designer ScreenshotIn advance of this week’s Automation Fair at Chicago’s McCormick Place, Rockwell Automation has announced a couple of new product extensions–SoftwareStudio 5000 development environment and ControlLogix  5580.

“The addition of these applications [to SoftwareStudio 5000] significantly enhances our integrated development environment,” said Mike Brimmer, product manager, Rockwell Automation. “The expanded environment simplifies the design process and reduces the need for multiple tools, providing a more seamless system development experience.”

The Studio 5000 environment now includes the following:

  • The new Studio 5000 Architect application is the central point within the Studio 5000 environment where users can view the overall automation system; configure devices such as controllers, HMIs and EOIs; and manage the communications between the devices. The Studio 5000 Architect application also exchanges data with other Studio 5000 applications and third-party electrical design tools to simplify the development experience.
  • The Studio 5000 Logix Designer application is the design and maintenance software for the Allen-Bradley Logix5000 family of controllers and is used to configure discrete, process, batch, motion, safety and drive control. It simplifies the design process by providing an application-centric view of code; enhanced work flows for more efficient re-use of content; and collaborative tools that make it easier for multiple people to work together.
  • The new Studio 5000 View Designer application is the design and maintenance software for Allen-Bradley PanelView 5500 graphic terminals. The Studio 5000 View Designer application provides an intuitive, modern design environment that helps users more easily build contemporary systems. It enhances integration between the control system and operator interface to improve programming efficiency and runtime performance.
  • The new Studio 5000 Application Code Manager speeds system development by helping users build libraries of re-usable code that can be managed and deployed across their entire enterprise. Creating projects with Application Code Manager helps improve design consistency, reduce engineering costs, and achieve faster time-to-market and commissioning.

In addition, Rockwell Automation has updated the Studio 5000 environment with enhanced security and localized batch control. New security features include more user-authentication and access-control options, and a new privilege escalation capability. These features help improve productivity and system uptime by granting users the right level of access at the right time. Localized batch control allows controller-based batch sequencing and eventing to simplify system architecture for single-unit control and process skids.

11-12-15 ControlLogix 5580 imageThe new ControlLogix 5580 controller provides up to 45 percent more application capacity and includes an embedded 1-gigabyte Ethernet port to support high-performance communications, I/O and applications with up to 256 axes of motion.

“With this new controller, users can meet future capacity and throughput needs as they design smart machines and work toward building a Connected Enterprise,” said Dennis Wylie, global product manager, Rockwell Automation. “The new port and additional capacity cuts the amount of control and communications hardware required, reducing system complexity, costs and required panel space.”

In addition, the product selection process is easier with the ControlLogix 5580 controller because users can now select the appropriate model using the total number of Ethernet nodes required. A single ControlLogix 5580 controller can support up to 300 Ethernet nodes.

The controller also supports enhanced security as part of a defense-in-depth approach to help protect facilities, assets and intellectual property. The controller incorporates advanced security technologies and software features, such as digitally signed and encrypted firmware, change detection and audit logging.

Workforce and Productivity Discussed At Safety Conference

Rockwell Machine Safety Maturity ModelI’m wrapping up my coverage of the EHS Today Safety Leadership Conference held last week in Greenville, SC. I covered the Technology Track sponsored by Rockwell Automation.

Steve Ludwig, safety program manager at Rockwell Automation, presented on the impact of the evolving workforce on safety.

Workforce changes

“We are facing a shortage of skilled workforce, and it is a global issue,” began Ludwig. “The average age of skilled worker is 56,  and this demographic is prone not to delay retirement. Add to this the fact that birth rates have declined for the last 35 years, so we do not have the usual situation of increasing population to fuel economic growth.

There are now more inexperienced workers who are more at risk. This is not just a situation for your plant, but also for the plants of all your suppliers. Businesses face supply chain interruption, reputational / brand risk. Businesses face not only an aging workforce that may be prone to injury, but also a younger, less experience workforce that tend to have more frequent acute injuries.

When Ludwig asked attendees, “How do we improve with a changing workforce?” most responded that they were proactively going out to schools to recruit and evangelize manufacturing. They were also assuming much responsibility for helping train young people.

Connected enterprise for safety

Jeff Winter of system integrator Grantek discussed connecting the enterprise for safety. He noted a problem that continues to exist is that dashboards rely on manual data collection and input.

There are three “Eras” of safety technology–initially just preventing access; then detecting access (something that increased both safety and productivity); today controlling access (integrated safety into machine, about as productive as you can get).

“EHS must get a chair at the table when data collection and analysis are being discussed in the plant or company,” he concluded. Winter continued with this advice, “Ask for data on actions such as emergency stops, intrusions, shut downs.”

Beyond lockout, tagout

Turning to electrical safety specifically, Jimi Michalscheck business development manager for safety looked at going beyond Lockout Tagout (LOTO). His point was how to balance safety with production. He posited a system of engineered safety control, which he called a new way of addressing LOTO.

“If you haven’t designed an alternative, then you must use LOTO (OSHA). To prevent unexpected restart of the equipment during service from causing harm to employees.”

Engineering safe alternatives. Think of your machine as simple components. For example, a case packer. Notorious for frequent need for getting into it, so also for citations. Using Alternative Protective Measure (APM), design the machine in components. Task specific, area specific, documented (know that the service area is protected for the reach of the worker). APM developed must provide the same or greater level of protection as LOTO in order to comply with CFR1910.147.

Developing A Culture For Machine Safety Required

Rockwell Machine Safety Maturity ModelRockwell Automation sponsored a technology track at the EHS Today Safety Leadership Conference October 27-28, 2015 in Greenville, SC. The seven sessions discussed a variety of issues facing Safety Leaders in industry. These sessions focused on machine safety. Process safety is an entirely different ball game.

Shawn Galloway, president of ProAct Safety, and Steve Ludwig, safety program manager, presented ideas on Improving Safety Performance in a quick, TED-Talk-like pair of presentations. Even though this was the “Safety Technology” track, the seemingly soft topic of company culture was the topic to set the table for the day.

Galloway quoted Winston Churchill, “First we shape our dwellings, then they shape us.” The idea is that we set our culture and then it shapes the overall focus of the company. The key is to reinforce positive behavior.

He drew a circular diagram for the chemistry of safety cultural excellence: vulnerability->communication->measurement->passion->focus->expectations->proactive->accountability->reinforcement

Maturity Index for Machine Safety

Ludwig addressed Rockwell Automation’s Safety Maturity Index. You can find a podcast interview on this topic on my podcast site, Automation Minutes.

The Safety Maturity Index delineates three focuses: Culture (Behavioral), Compliance (procedural), Capital (technical). Each focus contains four levels: minimize investment, attain compliance, cost avoidance, operational excellence.

The key point is that one of the first things manufacturers need to do is to pay attention to developing a safety culture.

Security Approaches for Industrial Internet of Things

After leaving the “magazine editor business” a year ago, probably for good as a full-time editor anyway, I turned to just keeping this blog active. Readership has increased slowly but steadily over the past eight months. About as many people will see an article here as on a magazine Website (not as many total as a magazine Website, but they have much more content).

I decided not to pursue advertising as a revenue source. That seems to be the old way. It’ll hang on for a long time, but growth is not there.

Most of my business is consultation of various kinds including messaging and marketing, research, analysis, Web and digital development, and leadership.

It is more fun and insightful than trying to keep sales people and advertisers happy while forging a new message in a crowded field.

However, Manufacturing Connection will continue to bring the latest relevant news along with analysis about why you should care.

OT coming together with IT

I have been fascinated with what we now call the IT/OT divide (information technology professionals versus operations technology professionals) since about 1986. About that time my company was designing, building, and selling automated assembly machines to industry. Our largest customer was General Motors.

General Motors, in a gigantic brain fart, acquired EDS. And, predictably, it succeeded in totally destroying the EDS culture and making it like GM. That is to say, cumbersome, lethargic, bureaucratic.

But one day a senior manager went through the controls engineering department of one of my best customers and said, “You’re EDS,” “You’re GM.” Then they told us, “GM has the wire from the controller to this terminal block, and EDS has the wire from that terminal block to computers.”

Thus began our difficulties with GM and controls on our machines.

Rockwell and Cisco

These days, noted GM (and many others) OT supplier Rockwell Automation and noted IT supplier Cisco have joined forces to provide architectures, technology, and training designed to bring these forces together.

After 30 years, it’s about time.

Previously the two companies tackled training. With this news, they have tackled security for the Industrial Internet of Things. Most of the following is taken from their joint press release (meaning I didn’t delete some of the superlatives).

The two additions to their Converged Plantwide Ethernet (CPwE) architectures are designed to help operations technology (OT) and information technology (IT) professionals address constantly changing security practices. The latest CPwE security expansions, featuring technology from both companies, include design guidance and validated architectures to help build a more secure network across the plant and enterprise.

The Industrial IoT is elevating the need for highly flexible, secure connectivity between things, machines, workflows, databases and people, enabling new models of policy-based plant-floor access. Through these new connections, machine data on the plant floor can be analyzed and applied to determine optimal operation and supply-chain work flows for improved efficiencies and cost savings. A securely connected environment also enables organizations to mitigate risk with policy compliance, and protects intellectual property with secure sharing between global stakeholders.

Core to the new validated architectures is a focus on enabling OT and IT professionals to utilize security policies and procedures by forming multiple layers of defense. A defense-in-depth approach helps manufacturers by establishing processes and policies that identify and contain evolving threats in industrial automation and control systems. The new CPwE architectures leverage open industry standards, such as IEC 62443, and provide recommendations for more securely sharing data across an industrial demilitarized zone, as well as enforcing policies that control access to the plantwide wired or wireless network.

“The key to industrial network security is in how you design and implement your infrastructure and holistically address security for internal and external threats,” said Lee Lane, business director, Rockwell Automation. “The new guidance considers security factors for the industrial zone of the CPwE architectures, leveraging the combined experience of Rockwell Automation and Cisco.”

Rockwell Automation and Cisco have created resources to help manufacturers efficiently deploy security solutions. Each new guide is accompanied by a white paper summarizing the key design principles, as follows:

The Industrial Demilitarized Zone Design and Implementation Guide and white paper provide guidance to users on securely sharing data from the plant floor through the enterprise.

The Identity Services Design and Implementation Guide and white paper introduce an approach to security policy enforcement that tightly controls access by anyone inside the plant, whether they’re trying to connect via wired or wireless access.

“Security can’t be an afterthought in today’s plant environment. As we connect more devices and create more efficient ways of operating, we also create certain vulnerabilities,” said Bryan Tantzen, senior director, Cisco. “Cisco and Rockwell Automation have been teaming for nearly a decade on joint solutions, serving as the standards-based resource for security in industrial environments. These new architectures and guides build on our collaboration by helping organizations recognize and proactively address today’s security concerns.”

Companies can now take advantage of industry-leading solutions from Rockwell Automation and Cisco to address security from a holistic perspective. Together, the two companies provide a common, scalable architecture for ruggedized industrial Ethernet and enterprise networks, along with unique services, such as security assessments and managed security, to help manufacturers define and meet performance metrics and scale in-house resources.

This announcement further extends the commitment by Rockwell Automation and Cisco to be one of the most valuable resources in the industry for helping manufacturers improve business performance by bridging the gap between plant-floor industrial automation and higher-level information systems.
