Emerson Launches IIoT-Enabled Controller Taking Aim At PLCs

Just when I thought I’d never write about Controllers, here comes a very interesting announcement from Emerson Automation Solutions [note new name]. Taking direct aim at its competitors who have moved aggressively from discrete control into process systems, Emerson announced launch of the DeltaV PK Controller.

This controller targets fast-growth industries traditionally less reliant on large-scale automation. The next-gen controller provides scalable automation control to all process industries, particularly parts of the life sciences, oil and gas, petrochemical, and discrete manufacturing industries that have relied on complex, non-integrated programmable logic controllers (PLCs) with limited operational capabilities. The fit-for-purpose DeltaV PK Controller is the process industry’s first controller that manufacturers can scale down for skid units or scale up to be natively merged into the DeltaV DCS in a larger plant.

These industries tend to use PLCs for smaller applications, which can create disconnected “Islands of Automation,” and limits plant production improvements. The DeltaV PK Controller bridges small and large control applications. Organizations can leverage the DeltaV PK Controller for effective, easy-to-implement standalone automation control akin to a PLC but with the features of a full-scale DCS, including advanced batch production, recipe management, execution, and historization. Users can then choose to leave the DeltaV PK Controller standalone, or natively merge it into their DeltaV DCS. This capability eliminates operational complexity and dramatically improves the performance, safety, and efficiency of their entire project and operational lifecycle.

“The DeltaV PK Controller delivers a business-effective solution for organizations of all sizes to improve automation control and integration,” said Jessica Jordan, Emerson product manager. “The controller is capable of powerful standalone control for advanced automation on skids today while still being able to easily integrate into a full-scale DCS for total plant production control.”

The DeltaV PK Controller is the latest addition to Emerson’s Project Certainty initiative, targeting radical transformation in capital project execution. The new controller will simplify capital projects by enabling OEM skid-builders to design and produce skids in the same way they do today, while eliminating the costs, time, and risks associated with integrating a PLC into their control system.

The DeltaV PK Controller was designed from the start with connectivity, particularly into the IIoT, in mind. The scalable controller leverages an assortment of communication protocols, including the first Emerson controller with a built-in OPC UA server. It is also the first Emerson controller with six Ethernet ports and can operate using any Emerson DeltaV I/O type, including DeltaV Electronic Marshalling, traditional marshalled I/O, wireless I/O, and integrated safety instrumented systems. In addition, it has built-in protocols to communicate with Ethernet devices such as drives and motors. Together, these features make connectivity easier at every stage and help plants achieve operational benefits of cloud-based tools and analytics through the IIoT. The DeltaV PK Controller also features built-in redundancy for controllers, communication, and power supplies, allowing organizations to improve uptime without adding to complexity or footprint.

Using technology to help plant managers and plant teams make their plants more profitable. In fact, they can even track and prove their profitability enhancements.

The Foxboro User Group met this week in Foxborough, MA at the company headquarters. Aside from the opportunity to meet with a number of company executives for in-depth discussions, there were two significant news releases. And, by the way, Foxboro claims a 100% return on investment with its new DCS in less than a year.

Why it’s important: This signals the culmination of a lot of strategic thinking at Foxboro about helping operators and others in a plant make decisions based on profitability as well as operating parameters.

First the new DCS.

Schneider Electric has improved the capabilities of its EcoStruxure Foxboro DCS, the company’s flagship distributed control system. EcoStruxure is Schneider Electric’s IoT-enabled, open and interoperable system architecture and platform.

With patented, customizable real-time accounting (RTA) models built in, the EcoStruxure Foxboro DCS not only allows the industrial workforce to evaluate the real-time financial performance of an industrial operation directly at the equipment asset level, it also empowers them to more easily identify the impact their actions and decisions have on the profitability of the operations they control. The RTA models can be manipulated and adapted to suit a variety of industrial operations across multiple segments, enabling a wide range of customers to reap far more value from their existing systems.

Along with the RTA models, the continuously current EcoStruxure Foxboro DCS features high-capacity, high-availability control processors; more powerful, fit-for-purpose I/O; intuitive, role-based engineering tools; and enterprise-wide analytical tools and capabilities. Additionally, its hardened cybersecure design and secure integration with the company’s market-leading Triconex safety systems protect the facility’s critical assets and allow for continuous production. Moreover, its automated, enterprise-wide, real-time condition monitoring and predictive maintenance capabilities minimize unplanned shutdowns, maximize uptime and lower maintenance costs by 30 percent or more.

EcoStruxure Foxboro DCS works in tandem with EcoStruxure Profit Advisor, Schneider Electric’s new software solution that applies the company’s RTA models to help the industrial workforce diagnose and analyze the profitability of processes throughout the plant. Whereas EcoStruxure Profit Advisor connects to any process historian to mine both historical and real-time data, the EcoStruxure Foxboro DCS takes the next step by building the algorithms into the process controllers themselves, thereby extending real-time accounting capabilities to every point in the process.

Maintenance Advisor

Of great interest to maintenance and reliability organizations, but also plant managers, is the improved Maintenance Advisor and Condition Advisor. Working in tandem, these bring information from the field relative to the condition of assets. This information can be used for information or integrated into workflow for actions.

The company’s new EcoStruxure Maintenance Advisor software, with embedded EcoStruxure Condition Advisor, bridges the gap between operations and maintenance, providing predictive maintenance and decision support for plant-wide assets.

Delivered in a single unified dashboard, EcoStruxure Maintenance Advisor monitors the real-time health of plant-wide assets to detect abnormal operating conditions. It then automatically provides actionable, easy-to-understand alerts with the proper context, along with potential reasons for the abnormal condition and possible actions to rectify it.
New EcoStruxure Condition Advisor for OPC DA enables real-time, automated condition monitoring of any OPC DA-compliant asset, such as intelligent electronic devices, motor starters and drives. This new capability complements existing Condition Advisors, which monitor the condition of Fieldbus Foundation, HART and Profibus process instruments.

Industrial Security Becomes an Active Topic This Summer

Industrial Security. Especially the cyber kind. My inbox attracts several messages each day.

Last July I began to think that people were ignoring me. Few press releases, announcements, interviews. It was a quiet time.

I really don’t have any list of product announcements or new companies. But I thought that I’d pass along an awareness to pay attention to your cyber security risks, policies, mitigations, and counter measures.

Most of the announcements have come in the guise of “our CEO can address the new threats on industrial control systems”.

Remember when there were 3-4 places to go for industrial cyber security help?

Not so. These days there are many. The interesting ones to watch are several from Israel founded by former Israeli army intelligence officers.

There is a product and/or strategy to fit every conceivable type of threat. Part of your risk analysis needs to be a thorough evaluation of all the new ideas and companies.

Unfortunately, the number one risk continues to be people. Your people. Usually it’s carelessness. For example last winter I was in a conversation with two security product marketing managers for a large company. Each had just been slapped on the wrist (or something) for clicking on a link in a bogus email. It is just so easy.

Clicking links, opening files, not being careful with Flash, inserting USB drives, letting a contractor take a laptop home…

Most companies have policies on terminated employees–whether through downsizing or due to cause. You need to treat people with respect. Even someone terminated for cause doesn’t need a quite public “perp walk.”

However, you do need to make sure there is no network access after termination. IT must move in and change passwords immediately. Check out remote network access they might have.

I am no expert, but I have experience with employees and common sense. Be careful, take your time, think it through.

Protect those assets.

Change management is a huge issue in automation and control. Who makes the change, when, what was done, was it authorized, and more questions. I’ve had many chats with leaders of companies who provide change management tools over the years. Here is a Honeywell solution.

Honeywell Process Solutions (HPS) today announced the introduction of documentation and change management software that will help its customers’ industrial control system integrity. Honeywell Trace replaces paper-based records and spreadsheets with an automated solution. This helps minimize errors due to changes in configurations, improve worker productivity, and simplify automation asset management by providing a single integrated view of complex system interactions.

Around the world, many process industry organizations need to meet critical management of change (MOC) challenges within their operations. In particular, plant owners/operators need to know who is interacting with control systems and when changes have been made. They also require a clear understanding of configuration anomalies.

“Driven by the growth of our outcome-based programs and a commitment that all processes and tools deliver more efficient service, it is critical that we have the ability to quickly collect and accurately report on system information, configuration history and performance conditions,” said John Rudolph, vice president and general manager, HPS Lifecycle Solutions and Services. “Honeywell Trace responds to these key requirements, providing critical data that lets users know what, when, and why actions were taken and how they compare to actions in the past. The precision and comprehensiveness of its change analysis can reduce several days of manual effort.”

Honeywell Trace is a sophisticated data collection solution that helps expand the visibility of control configurations while automating the documentation of traditional tribal knowledge and actions taken by plant personnel. These improvements will enable companies to enhance regulatory compliance, reduce configuration errors, spend less time in project planning, and minimize troubleshooting and forensics effort.

“Honeywell customers employing the Trace solution can expect a substantial reduction in manual troubleshooting, reduced quality assurance and factory acceptance test (FAT) project activities, and dramatically faster data collection,” Rudolph said.

Honeywell Trace enables plant managers, safety managers, engineers and others to see how the facility is divided and view changes that have occurred to a group of components over collected snapshots. Operations can continue as usual during data snapshots, as the software does not impact the engineering system during collection periods. Personnel can learn how changes impact performance through system health reports, better understand data flows and logic, and avoid problems during maintenance.

Trace makes it easy to identify and assign hardware statuses, reserve hardware, and improve project planning with I/O channel spare management. Engineering teams are able to maintain their network and hardware topology without having to redraw it every time a change is made. Honeywell Trace allows for better decision-making and ultimately improves operational effectiveness.

The new software documents data up to 300 times more frequently than other MOC tools and provides the most powerful search and parameter query functions. It offers smart change analysis, user-configurable defect definition capabilities, real-time system performance assessments, and an intuitive user experience design with dashboards and logical network views.

ABB held its customer conference in Houston this week and showcased many new products and unveiled its digital enterprise platform ABB Ability.

ABB Ability is the name given to its portfolio of digital solutions. I was trying to place it into a competitive landscape when one speaker showed a slide positioning ABB Ability with GE Predix, Siemens Mindsphere, and Schneider Electric’s Ecostruxure. CEO Ulrich Spiesshofer likened it to putting all the Lego blocks of ABB’s digital offerings together.

ABB Ability is a platform, database, and analytics that allows such things as helping customers in utilities, industry, transport and infrastructure develop new processes and advance existing ones by providing insights and optimizing planning and controls for real-time operations. The results can then be fed into control systems to improve key metrics such as factory uptime, speed and yield.

“As a pioneering technology leader in digital solutions, with an installed base of more than 70 million connected devices and 70,000 control systems, ABB is uniquely positioned to support its customers’ digital transformation,” said Spiesshofer. “With ABB Ability, we are combining ABB’s entire portfolio of digital solutions and services. We are creating additional customer value by bringing together ABB’s domain expertise, advanced connectivity and the latest digital technologies. With this, our customers can achieve unprecedented improvements in operational performance and productivity.”

Digital offerings provided by ABB Ability include performance management solutions for asset-intensive industries; control systems for process industries; remote monitoring services for robots, motors and machinery; and control solutions for buildings, electric-vehicle charging networks and offshore platforms. Some of the more specialized offerings address energy management for data centers and navigation optimization for maritime shipping fleets, among many others.

This product was the coolest thing at the show for me. It is ABB’s take on the trend toward smaller I/O devices with configurable racks. Admittedly not having first-mover advantage, ABB was able to build on existing competitive offerings and release an updated take on the technology.

 

ABB Ability System 800xA Select I/O, a new addition to System 800xA, is a redundant, Ethernet-based, single-channel I/O system. It supports ABB’s next-generation project execution model, Intelligent Projects, which offers a range of efficiency improvements for automation projects. With Select I/O, customers can undertake major projects on a faster schedule with fewer cost overruns. It uses standardized cabinets that allow installers to digitally marshal signals instead of using labor-intensive marshalling panels. Loop checks can be done before the rest of the system is delivered, minimizing the impact of late changes and allowing for project tasks to be executed in parallel.

ABB Ability Asset Health Center – Among the first ABB Ability solutions to be launched on Azure is ABB’s next-generation asset performance management solution, Asset Health Center 3.0. Available since January 2017, it uses predictive and prescriptive analytics and customized models to identify and prioritize emerging maintenance needs based on probability of failure and asset criticality.

ABB Ability Collaborative Operations – This powerful solution, now being brought to scale across industries, helps customers collaborate more effectively. It allows experts to work together across organization boundaries, using the same data and analytics platforms. It focuses on such outcomes as improving productivity, reducing equipment failures, lowering the cost of asset maintenance and transforming overall business performance. This is done while maximizing security and protecting data, people and assets at every level of integration. The solution has been delivering sustainable, long-term results to early adopters.

ABB Ability Digital Substation – ABB’s digital substation provides customers in the utility sector with unmatched control and efficiency. The digital substation incorporates fiber optic current sensors and disconnecting circuit breakers to reduce maintenance requirements and the need for miles of conventional cabling. ABB Ability takes these advances several steps further by combining the latest electrical gear with digital sensors and cloud computing. The result is that grid operators can make decisions based on comprehensive, up-to-the-moment information, while predictive algorithms can improve maintenance practices and asset management.

ABB Ability Smart Sensor – This smart sensor solution, unveiled last year, connects low-voltage electric motors to the Industrial Internet, allowing them to be monitored continuously. The solution, which can be easily affixed to a motor, transmits data on vibration, temperature, loads and power consumption to the cloud. Alerts are generated as soon as any of the parameters deviates from the norm, allowing the operator to take preventive action before the motor malfunctions. Early indications are that the smart sensor solution leads to a reduction in downtime of motors by up to 70 percent and extends their lifespan by up to 30 percent. Acting on the data to optimize the motor’s performance reduces energy consumption by as much as 10 percent.
