ARC Industry Forum – Digital Tech in Manufacturing and Production

ARCbanner-300x250We are closing in on February and time to start thinking about the ARC Industry Forum in Orlando. I went to my first one in 1998 and have my airline and hotel reservations for this edition.

Given the demise of general industry trade shows, there are precious few opportunities to see a large cross section of the automation and control industry. This is one.

I have 2 or 3 appointments set. If you are there, ping me. Maybe we can do a “meet up” in the lounge before everyone splits for dinner or something.  Or stop me to chat during the week. ARC has once again planned an afternoon of press conferences for its sponsors. I’ll arrive in time to listen if you are presenting.

The 20th Annual ARC Industry Forum has the theme, “Industry in Transition: Navigating the New Age of Innovation”.

The conference is February 8-11, 2016 at the Renaissance Sea World in Orlando, Florida.

Michael Carroll, Vice President, Innovation & Operations Excellence, Georgia-Pacific

Michael joined Georgia-Pacific in 2010 to focus his technological and entrepreneurial talents on innovation and leadership. Prior to that he and a partner formed McTech Group, a company focused on innovative products for the building products and construction industry. In addition to his Executive Vice President responsibilities, Michael formed a Joint Venture designed to sell consumer “DIY” products to big box retailers like Wal-Mart, Home Depot, and Lowe’s. Previous positions include Director of Operations at Riverwood International, CEO of North and South American Operations at Shepherd, and Principal Change Agent at Mead Paper.

Sandy Vasser, Facilities I&E Manager, ExxonMobil Development

Sandy has been with Exxon or ExxonMobil for over 35 years and has been involved in a number of Upstream projects covering offshore facilities, onshore facilities, and cogeneration facilities. He currently manages a team of about 120 electrical and I&C professionals responsible for the design, installation, and commissioning of electrical generation and distribution systems, process control systems, and safety instrumented systems for all major ExxonMobil Upstream capital projects. This team is also responsible for developing, promoting and implementing strategies, practices, processes, and tools for successfully executing project automation and electrical activities.

Rob High, Vice President and Chief Technology Officer, Watson Solutions, IBM Software Group

Rob has overall responsibility to drive Watson Solutions technical strategy and thought leadership. He works collaboratively with the Watson engineering, research, and development teams across IBM. Prior to joining Watson Solutions, Rob was Chief Architect for the SOA Foundation and member of the IBM Academy of Technology. He championed an open industry architectural definition of the principles of business and IT alignment enabled by SOA and business process optimization, as well as ensuring IBM’s software and services portfolio is architecturally grounded to enable for efficient SOA-based solutions. Rob has 37 years of programming experience and has worked with distributed, object-oriented, component-based transaction monitors for the last 26 years.

timSowellTim Sowell of Schneider Electric Software (Wonderware) thinks out in front of the curve. His customer contacts help keep him on his toes. His new year’s kick-off blog post revealed four key areas for the coming year based on a conversation with a customer.

These insights should turn our attention away from media glitz and toward doing real work using technologies plus insights.

You might ask what about “big data” and the “internet of things” but these are technologies that will be part of the enabling system for a  new operational solution.

In his previous blog he had asked, “how much transformation was happening?” He received a comment from a friend saying the momentum of change is well underway, and happening at increasing pace.

There were 4 areas that he felt his business and associated industry where trying grapple with to stay ahead.

1/ Agility of effective, valued products and brands to the market. So the challenge of “new product Innovation” and then “New Product Introduction” and delivering it to the market at the correct margin to be competitive in timely manner is a whole focus. His comment was this is the core competitive advantage that his company identifies.

2/ Operational Workforce transformation. He agrees with me that too much focus has been on the “aging workforce issue” and that most of HR and Operational teams have missed the bigger transformation, and that is the one of new generation work methods and transformation in workspace that goes with it. He felt like his company woke up to this mid way thru last year when they could not just not fill positions, but are having significant challenges in retaining talent, not within the company but in roles. He felt like initially people thought that would just get a transition to a new workforce yes younger of different experience. But they had not realized that way in which people will work, think, interact, and gain satisfaction will also change. [I think this is a key insight. For years I have written and spoken about getting past the “aging workforce” discussion. In many cases companies had to bring previously laid off engineers back as contractors in order to get essential engineering done. They just couldn’t get the new people needed using the same old tools and methods. Gary]

3/ “Planet Awareness, Image”. He raised this as a real strategy for evolving the brand of the company to been seen as proactive to the environment, to attract further “feeling satisfaction” of customers. He also stated that government regulation, and increasing costs of disposing of waste, and energy costs also are now seen a significant bottom line costs, and must be managed more efficiently. But during this discussion, it was also clear that the perception of being “proactive to the environment” in use of energy, carbon footprint, environment etc was also a key strategy for attractive talent to work in the company. [This idea has been coming for many years. I am happy to see it gaining traction in a major company. I think leadership in our industry that attracts bright, young people must tap into larger societal themes. Gary.]

4/ Transparency across the total product value chain. [Technology has been moving us this direction for some time. Once again, human work is catching up to the technological capabilities. Gary]

It was clear that the 4 strategies was really about changing the way in which the company manages and executes operational work, no matter how big or small.

Pillars of Operational Solution approach:

  • Everyone having access to information and knowledge no matter their state or location, this means internet becomes a part of the solution backbone.
  • Cyber Security is very much top of mind, both in strategy to secure,  manage, to contain cost and risk.
  • Data validation/ and contextualization, if transparency and faster decisions are required how do you gain consistent information across different sites. \
  • Delivering a new “operational Workspace/ experience” that has embedded knowledge that does not get stale, and enables imitative learning for a dynamic and collaborative workforce.

Internet of Things Alliance

The Internet of Things (IoT), or specifically the Industrial Internet of Things (IIoT), is all the rage right now. All companies want to be seen to be developing it. Or using it. I’ve even seen some standards bodies ask how their standards reflect the Internet of Things.

There are some problems here. No one really knows what the Internet of Things is. Maybe because all the analysts (including me) are rushing to be the one to provide the definitive definition. I’ve been discussing “ecosystem” to describe the phenomenon in its entirety. Recently I saw another analyst also use the term.

Further, there are no standards. If you don’t know what it is, then there can be no standards. However, it is built upon standards. IP communications, for example.

Kepware Technologies is taking a stab at the situation. It announced Dec. 8 the launch of its IoT Alliance program. The alliance is composed of a strategic network of IoT solutions providers that are committed to growing the global IoT market potential and shaping the direction of industry through smart technology, thought leadership, and marketing initiatives. Alliance members will have access to proprietary technology from Kepware that enables their respective solutions to access industrial data from the industry’s communications platform, KEPServerEX.

“The IoT Alliance has the potential to be a disruptive force in the Industrial Automation market,” said Tony Paine, CEO, Kepware. “By collaborating closely with Kepware and fellow alliance members, we have the capability to release new, innovative, and proven solutions—reducing risk and accelerating time to market. This translates to tangible IoT solutions for our customers.”

Kepware offers IoT Alliance members a connected network of more than 40 technology partners, 80 system integrators, and 90 Kepware resellers operating in more than 100 countries. By establishing relationships between alliance members and existing partners, Kepware aims to introduce members to new markets and opportunities. Furthermore, the alliance offers members proprietary insight into Kepware’s product road map and creates a safe environment for interoperability and proof of concept testing.

Kepware recently released the IoT Gateway for KEPServerEX, which streams industrial data into Cloud and on-premise solutions for real-time analytics.

  • Altizon – created an Enterprise Internet of Things (IoT) Platform with special focus on Manufacturing and CleanTech (Energy) Sectors

  • Falkonry – enables analysts to produce real-time condition predictions from complex sensor datasets

  • IOT Technology Solutions – provides product management resources and customer teams that deliver the complete definition, architecture, design, coding, testing and deployment of an IoT platform, solution or product
  • Mnubo – it’s SmartObjects service transforms ‘connected things’ into ‘smart objects’. Its focus is to help extract true value from sensor data by delivering advanced real-time analytics, strategic insights and enabling richer applications
  • Perseus – provider of managed services for high-precision, high-speed, high-performance applications
  • Splunk – operational intelligence platform that allows customers to search, monitor, analyze and visualize machine data
  • ThingWorx – A PTC company providing connectivity solutions

Bedrock Ethernet I/OBedrock Automation extends to the industrial Ethernet domain its commitment to deliver “Simple, Scalable and Secure” automation.  The SIO4.E Ethernet I/O module plugs into the Bedrock pinless electromagnetic backplane to receive Bedrock’s patented Black Fabric cyber security protection.

Each of the module’s five I/O channels is independently software configurable. The initial library of Ethernet protocols includes EtherNet/IP. Modbus TCP, OPC UA, and Profinet are slated for future releases on firmware updates. All channels also deliver Power over Ethernet (PoE).

Ethernet as a real-time control variable

Tightly coupling Ethernet into the process control and I/O network enables deployment of a wide range of edge device and enterprise data into real-time control logic, much in the same way an engineer incorporates more typical process sensor and actuator data. This results in real-time communication channels for the exchange of data between OT production and IT enterprise systems.

“Unlike an Ethernet switch traditionally sitting at Purdue levels 3 to 5 with the operations and business networks, the SIO4.E module delivers Ethernet as secure I/O at levels 0 and 1 with the sensor, actuator and process control logic. Securing Ethernet I/O

Ethernet is becoming widely adopted for open industrial control system (ICS) applications because it builds on proven, high-speed stacks that have been enhanced for use on industrial devices such as robots, PLCs, sensors, CNCs and other industrial machines. Bedrock secures Ethernet I/O in many ways, including by connecting the FIPS compliant anti-tamper SIO4.E I/O module on a pinless electromagnetic backplane, embedding authentication logic, true random number generation (TRNG) and cryptographic keys into the semiconductor hardware, and by isolating information flow within each channel by way of separation kernel functionality in a secure real-time operating system (RTOS).

Pricing and availability

The Bedrock SIO4.E Ethernet I/O module is available at a price of $2000, about the same as a traditional Ethernet IP card.  But unlike a typical Ethernet card, the five channel SIO4.E is cyber secure, software configurable for multiple protocols, and has more bandwidth, higher computing power and additional performance advantages.

Bedrock Automation ControllerPotentially viable start-ups are rare in the industrial automation space. Recently Russ Fadel, Rick Bullotta, and John Richardson did it with ThinkWorx an Internet of Things oriented software they sold to PTC. That was their second effort having previously sold Lighthammer to SAP.

Now we have Albert Rooyakkers, CTO and inventor, and Bob Honor, president and former VP at Rockwell Automation and GE Intelligent Platforms, releasing a new industrial control system and company—Bedrock Automation. This company was introduced to Manufacturing Connection readers last December.

This is a tough area for an entrant. I’ve watched the rise and fall of PC-based control from back in the late 90s. Rockwell Automation and Siemens are so entrenched in the market. The next tier is solid with AutomationDirect, B+R Automation, Beckhoff Automation, Mitsubishi, and Schneider Electric.

When you develop a product for a crowded market, you basically have to execute one of two strategies. Either you think that the products have reached commodity status and that you can make them better, faster, cheaper (at least the last two). Or, you totally disrupt the industry by bringing out something that does what others do better—and adds some significant new features and benefits.

Disruptive?

Bedrock Automation executives believe they have accomplished the latter. The design begins with built-in cyber security. Its patented architecture features a pin-less, electromagnetic backplane. It addresses “virtually all control applications with fewer than a dozen part numbers, reducing cyber attack vectors, cutting lifecycle costs, and simplifying engineering, commissioning and maintenance.”

“Starting from a blank sheet of paper while inventing and deploying advanced semiconductor, mechanical design, cyber computing and communication technologies has resulted in a completely new automation platform. The future is now,” said Bedrock Automation CTO and Engineering VP, Albert Rooyakkers.

Commitment to simple, elegant design is a core tenet of the system. Bedrock delivers I/O, power and communications across the pin-less electromagnetic backplane with a parallel architecture that supports ultra fast scan times regardless of I/O count. The removal of I/O pins improves reliability and increases cyber security while forming a galvanic isolation barrier for every I/O channel. This innovative backplane also allows installation of I/O modules in any orientation and location for “unprecedented” flexibility in I/O and cable management.

Secure I/O modules use layers of advanced technology to deliver software-defined I/O for universal analog, discrete, Ethernet and Fieldbus signal types. A secure power module is functionally and physically coupled to the backplane to deliver single and dual redundant cyber secure power for the control system. A secure universal controller can run virtually every application independent of size or control task: discrete, batch, continuous, or multivariable control from one device that supports as few as ten, to as many as thousands of I/O points. No longer are separate programmable logic controllers (PLC) and distributed control systems (DCS) required.

Layers of protection

Replacing pins with an electromagnetic backplane is one of many layers of cyber security protection that Bedrock Automation has implemented. Additional cyber security layers include:

  • A real time operating system with the highest safety (SIL 4) and security (EAL6+) rating of any RTOS available today
  • Cyber secure microcontrollers with encrypted keys and TRNG embedded in all system modules including the controller, power supply and I/O
  • All modules encased in anti-tamper metal that is impenetrable without metal cutting tools
  • Authentication extending throughout the supply chain, including third party software and applications

Adding so many layers of protection to a conventional DCS, SCADA RTU, PAC or PLC would add cost and complexity and degrade performance. With Bedrock, they were built in from the start.

Open, flexible engineering

Bedrock delivers an Integrated Development Environment (IDE) based on an open IEC 61131 software toolset that supports embedded OPC UA. The IDE enables users to develop, operate and authenticate control for a vast array of PLC, SCADA and DCS applications. Fewer components means fewer panel layouts and wiring diagrams to contend with. Software configurable I/O can be changed in the field with the click of a mouse. Ninety percent fewer I/O module types means fewer spare parts to keep and manage. Such innovations contribute to reducing overall engineering design costs by up to 33 percent.
